Controls & PLC engineering

Electrical design and PLC/HMI software for new machines and for retrofits of equipment that is decades old.

  • Ladder logic, function block and structured text on Rockwell ControlLogix / CompactLogix, Siemens S7-1200 and S7-1500, Omron NJ/NX and Beckhoff CX
  • HMI and SCADA screen design in FactoryTalk View, WinCC and Ignition, built around what the operator needs at 3 a.m.
  • Safety architecture: E-stop categories, light curtains, gate interlocks and safety-relay or safety-PLC selection
  • Panel layout, bill of materials and UL 508A specification, built by our partner shops in San Jose and Hayward
  • VFD and servo sizing, tuning and network configuration (EtherNet/IP, PROFINET, EtherCAT)

Service 02

Line & robot integration

Dropping a new cell into a running line is mostly a communications and timing problem. That is the part we own.

  • Cell integration for FANUC, Universal Robots, Epson and Yaskawa arms, including gripper I/O and safe-speed zones
  • Machine-to-machine handshakes, accumulation logic and buffer sizing so upstream stops do not cascade
  • Vision integration with Cognex and Keyence for presence, measurement and code reading
  • Protocol bridging between islands of equipment: Modbus TCP, EtherNet/IP, OPC UA, MQTT to the plant broker
  • Factory acceptance and site acceptance testing with written test scripts you keep

Manufacturing data, OEE & reporting

If two shifts calculate availability differently, the number is decoration. We make measurement consistent and boring.

  • Tag architecture and historian design (Ignition, FactoryTalk Historian, TimescaleDB, InfluxDB)
  • ISA-95 aligned data models for downtime reasons, scrap codes and product genealogy
  • Automatic downtime capture with operator reason-code prompts on the HMI
  • OEE, first-pass yield and energy dashboards for the floor, for supervisors and for the executive review
  • Scheduled reports to email, and clean SQL views for whatever BI tool the company standardised on

Automation, safety & OT security audits

An independent set of eyes on the system you inherited, with findings ranked by risk and cost to fix.

  • Code review for undocumented forces, bypassed interlocks, retained bits and dead branches
  • Safety review against NFPA 79 and ANSI/RIA R15.06 practice, including E-stop reach and reset logic
  • OT network review: flat networks, default credentials, unmanaged remote access, missing backups
  • Spare-parts and obsolescence assessment with a five-year replacement outlook
  • Deliverable is a prioritised remediation plan with effort estimates — usable as a capital request

Commissioning & retainer support

Start-up is where projects are won or lost. We plan it around your production window, not ours.

  • On-site commissioning including weekend and night windows when the line cannot stop mid-week
  • Operator and maintenance training delivered on the machine, with a printed quick-reference card
  • Thirty-day stabilisation period after handover included in every project
  • Monthly retainers with defined remote-response windows for changeovers, recipe additions and faults
  • Backup and version-control discipline so the last known-good program is always recoverable

Documentation recovery

Half the plants we visit run machines nobody has drawings for. We rebuild the paper trail before it becomes a crisis.

  • Panel survey, I/O tracing and as-built electrical drawings in AutoCAD Electrical or EPLAN
  • I/O schedules, network maps and device inventories with firmware revisions
  • Written maintenance and changeover procedures, photographed step by step
  • Program archive with commented code and a change log going forward
  • Handover in editable source formats — no vendor lock-in
